4. Refractory bricks and insulation materials for tunnel kiln
1) Kiln wall
That the refractory materials and its structures are used in tunnel kiln have three most representative types, which are traditional type, combined type and whole ceramic fiber type.
The traditional type of kiln wall is suitable for building at site that has characteristic of solidity and durable. This type of structure is mainly relying on thickening the wall thickness to achieve the purposes of insulation. Refractory bricks for tunnel kiln are the weighty refractory materials that usually include fire clay bricks, high aluminum bricks,corundum bricks and the Insulating bricks that include diatomite bricks and light weight fire clay bricks.
The combined type of kiln-wall structure is suitable for assembled tunnel kiln. The whole tunnel kiln is divided into several parts by furnace manufacture according to its modules at plant and then the parts are put together at production site to complete the kiln body that is very connivance to be transported and installed. The characters of this structure are thin thickness, light weight, better insulation. Meanwhile, the thermal efficiency is also higher. Refractory materials for the combined kiln wall are usually light weight refractory bricks and prefabricated panels by refractory castables. The thermal insulation materials are usually calcium silicate boards,rock wool, expanded perlite bricks and expanded vermiculite bricks.
The whole ceramic fiber types of kiln structures have thinner thickness, lighter weight, better insulation, fewer stores up heat and higher refractoriness. It can be installed simply by using fire-resistant bolt to put the refractory fiber block directly on the steel plate.  The main shortcoming for whole refractory fiber structure is that the products can be contaminated by the dust and melting slag from ceramic fiber but this problem can be solved by coating refractory paint on ceramic fiber. In addition, the price for whole refractory fiber type is expensive that has to be considerate.
2) Kiln roof
The tunnel kiln roof has arch and flat types. Traditional tunnel kiln roof is an arch structure that is usually built at site and that has longer construction periods. In order to restrict expansion of kiln roof that aroused by kiln body heated, it needs to be strained by using steel bar or steel shell of kiln body through arch angle bricks (weighty refractory bricks) so the refractory bricks on roof will be subject to great press stress. The insulation bricks can be bricklaying on the kiln roof in order to strengthen it and increase heat preservation. Some very traditional tunnel kiln also put a number of cinder and clay bricks on its top to strengthen its thermal insulation and mechanical strength.
The flat-top roof is a suspending structure with three types that is light weight brick type, combined type and whole ceramic fiber type. The suspend structure can be built not only at site but also can be assembled at site after it is prefabricated by manufacturer. The temperature and air flow in flat roof are more uniformity for compared with the arch roof because the upper space for arch roof is reduced by flat roof.
Light brick type of kiln top is made of light weight fire bricks and thermal insulation materials and its cost is relative low. Combined type of kiln top is made of cordierite plate and ceramic fiber blanket and its weight and working life are better than that of the whole ceramic fiber type. Moreover, it has double advantages both of light weight fire bricks type and whole ceramic fiber type as well as its cost is lower because it uses only a small quantity of ceramic fiber. The whole ceramic fiber type is generally used in energy-saving tunnel kiln as the ceramic fiber has better thermal insulation and few storing up heat so it has significant energy-saving effect. Of course so far the difficulty to extend the whole ceramic fiber type of kiln roof is also the high cost.
3) Kiln car and Kiln Furniture
From the view of structure of refractory lines the kiln cars can be divided into three types: traditional type, semi-load-bearing and non-load-bearing.
Traditional kiln car uses heavy refractory bricks (for example, fire clay brick, high-alumina brick or pre-cast refractory concrete blocks. Also it is can be made by direct casting castable. These kind of kiln cars have disadvantages of large heat storage, big heat consuming, long firing periods and ununiformity of temperature in tunnel kiln.
Modern tunnel kiln has been more and more use refractory structure of semi-load-bearing and non-load-bearing kiln cars.
A lot of light weight bricks are used in the semi-load-bearing kiln cars such as ceramic fiber products, light weight fire bricks and vermiculite expansion materials. Thus the kiln car’s weight and itself-storage heat are reduced greatly and that are made by filling ceramic cotton in the refractory product that is in upside down of tray type under stand pole. Some times the loads are supported by putting brick buttress or long stand pole on metal chassis for semi load-bearing-type kiln cars. The load-bearing refractory castables or refractory bricks that bite each other make the around of kiln cars. So it’s around can also bear part of the load for stand pole. This type of kiln car called semi-load-bearing kiln car.
The weight of products and furniture are supported by long stand pole that connected directly on metal chassis for the non-load-bearing kiln cars. The ceramic blanket can be extend flatly or folded into blocks on kiln cars because the insulation materials around stand pole do not support the loads any more. It has advantages such as light of itself weight, small storing up heat, anti heat shock and anti mechanical vibration but its edge is torched easily so it needs taking some measures to increase its strength.
The saggars with small amount of mat bricks are manly used in the traditional flaming out tunnel kiln but for modern kilns the column stands, beams shelf plate and high quality saggars are used. How to reduce storing up heat is also a problem for furniture because its temperature dose increase and decrease like chinaware in the kiln but the differences between kiln furniture and kiln car is that kiln furniture needs enough mechanical strength at high temperature. The synthesis of cordierite and mullite and recrystallized silica carbide materials are used in the modern porcelain and chinaware kilns.
